EGR Block off.

I pulled the intake manifold off and it is covered in soot. How do I block off the EGR manifold. I was thinking of a thin piece of aluminum, or copper, or stainless steel that is cut to size of the gasket but without a hole in the middle. Then I was thinking that it would bolt on in this order. head-gasket-blockoff plate-EGR cooler and use the factory bolts?

I think you have it correct. Replace the existing metal gasket with a piece of metal cut to the same size but without the middle hole. While you're at it, remove the intake manifold and clean it. With EGR blocked it will stay clean.

You can also buy one of Brian's kits and remove the EGR valve. The kit will depend on what kind of vehicle you have -- car, truck, motorcycle? You should add this information when you post so that we can help you better.

I made a round steel plate from 20 or 22 ga steel and sandwiched it under one of the clamps on the gaiters. It took a little shaping with a ball peen hammer on a wood block about 15-20 minutes. My original intent was to make a cover plate for the intake port too but it was easier just to put the plate in-line and leave the mechanism in place but non-functional. You really don't need more than that as it blocks the flow.

Hi Cho, one of the reasons that pulling the vacuum line off may not be effective is that the EGR valve can get leaky. I could blow air through mine. I am assuming that the fail safe is to close the egr in the absence of vacuum.

EGR

I am sorry I have a 2005 E320 CDI.

I made a SS thin plate with three bolt holes the same size as the gasket. I hope that I get a good seal.

That should work. There isn't a lot of pressure on the EGR anyway. Your car will throw a code if the EGR valve and its electrical connections or the vacuum line are disconnected.

Your car also may be able to sense the air flow through the EGR valve and tattle if it isn't there. In that case, you may have to re-plumb the EGR valve so that its source is the air filter rather than the exhaust manifold. That way there will be clean filtered air rather than sooty exhaust flowing through it. That should keep the Spies of Sauron happy.

If your state has inspections you will have to reverse everything so use the KISS method.
