Another thing that you might do is to unhook the current connector from the blower motor. Then provide a direct 12 volts + and - from the battery to the terminals on the motor. If it still requires a thump to get it started, it is pretty likely the brush problem. Otherwise it could be somewhere in the climate control system, including loose or corroded connections.

OK, I got the motor pulled and examined the brushes and they were definitely shot - down to next to nothing. Found a company online from another post - www.carbonbrush.com. Brushes have been installed - they didn't quite match up right as the slight curve in the new brush end didn't quite fit the armature. I have tried to 'seat' the brushes by running the motor directly from the battery - w/o the cage attached - just to try and get the brushes worn in some. The motor runs well but it now overheats and smokes after just few seconds of running.
What did I do wrong, or do I just need to keep running it until the brushes wear in properly? I shut it off right as it starts to smoke. ryan

Where is the smoke coming from, the armature (main body) or the bearings at the ends? Also same question for the over heating. Is it localized or the whole armature? Overheating usually means that something is dragging and it then takes more amps to keep it running. The brushes can be arc'ed by judicious use of a round or rat-tail file, and that would save the motor from overheating if the contact geometry is part of the problem.

This is a sealed motor - casing has 1 hole at each end of the motor, each about 1/2 inch in diameter and smoke comes out of both. The heat to me feels generalized, not localized to one spot. I did lubricate the armature ends, just a little. I'm thinking the brushes are dragging???

Yes it does sound like the brushes are dragging. How did you know what length brush to use. Maybe they are a bit too long and are back winding the tension springs too much. Should not be any other friction points besides the bearings/bushings at each end and the brushes. Not sure what else to suggest.

I got the blower working (had to buy a new (used) motor - I'm going to try and fix my old one at a later date). I am trying to figure out how this climate control system works (have read thru most old posts) - fan blows hard on Defrost and the air warms up along with the car. Initially, though the Auto Hi and Auto Lo do not work -they only seem to work AFTER I have run the defrost for a while.
Is this normal? AC compressor doesn't work (I think) but I will explore a little later. Ryan

The blower is very easy to pull and troubleshoot. Check the leads that power the blower and see if you have voltage.
