Man I commend you on taking on so much rot repair! I get worried because of the surface rust on my car and the two small rot holes I have located......

try a good small rotary saw with a 4" blade and carbide tips... cuts through metal like butter, but it's hard to get into positions.

consider rivits and epoxy to reassemble this section...

I was traditionally using a 4.5 inch angle grinder with an abrasive disc cutting wheel. The problem with anything on an angle grinder IMO is that it spins too fast, it catches the vinyl on fire pretty quick or melts it causing it to off gas.

Some places you have to use it, but so far on this project, the sawzall is by far the superior tool for removing body material.

I will be welding in new steel, this area is highly accessible, should be able to get good quality welds in same gauge steel and have no compromises over the structure of this area.

plan is steel welded, first coat of POR on all surfaces, seam sealing on all welds, coat of paint or rubbercoating on the outside

so first few patches in. I forgot I have to rebuild the inner rocker eventually, so the outer vertical patch is a T, not an L.



Have a bunch of chip board left over from some shipping containers, which is making an excellent patch template-




I may rebuild the structure down a little bit, cutting that huge patch into a few pieces before I cut out that corner brace.

Want to get that piece out so I can repair the framish thing with the big vertical hole in it. Ill feel much better with that patched before going into floor pan. Plus removing that corner brace will allow me to cut out some more of the floor pan thats rotten right behind it. This area is the second most complex repair area, so once patched will be a boom towards getting the whole thing done speedily.

I would be interested in the blue front seats covers. I am doing a color conversion and my current front seats are palomino leather and they are trashed. I scored a great set of rear seats from my parts wagon, but the front seats had tears and other issues. I am in Jacksonville, FL.

cant work on this for a couple days starting about 5 today, so tried to get some of the vertical stuff done this afternoon. Car is registered and time limit for state inspection approaches quickly! have to get it done soon.

Cut away that supporting brace to expose the entire hole on the framish thing-



after cutting out all the rotten material, and patched (removing that brace also allowed me to get rid of the rest of the rotten floor on this side of the pan)-




With that repaired, brace goes back in-



made a change to the bottom of that brace. It has like a 2 inch gap and is open to the elements stock, and I wanted to be able to get in there and heavily coat everything, so I cut it back a bit to leave a much larger hole so I can paint in there-



With that brace in, I was able to start plating the vertical firewall area-



I had saved this piece of the end of the rocker, so ill probably duplicate the shape and run steel all the way in to form the front of the foot panel/outer floor area. Will have to move the welding inside soon.

I broke 3 of them, then gave up and got my money back.
I've used my worm drive 7 1/4 saw on two cars, and the lennox steel blade is indestructible. fantastic.

Wow, you must enjoy doing bodywork?

I took the carpeting off my 85 and found absolutely no rust. If anyone wants to see pics lmk and I'll post them. I already POR15'ed under the battery tray and made sure the drains are clear. Sunroof drains are also clear, trunk is dry. Am I forgetting anything to keep rust in check?

Undo the bottom of the front fenders....2 bolts on each side and clean all the dirt, leaves, dust and what not that have turned into compost.....

There are also a few small drains under the rear tail lights on the sedans that no one ever cleans...
