Yikes! I just replaced my starter with an Autozone reman'd one! Sticker on the box it came in said it was reman'd in Mexico, of all places! I sure hope it lasts longer than a few months! Oh well, it does have a lifetime warranty on it.

Yep they were a pain in the backside. I can't get decent penetrating oil round here - well they sell expensive "good stuff" but you can get the same effect with extra virgin olive oil (I'm not serious about the olive oil this isn't a tip unless you want to make your car taste good) => anyway I just went straight for my little box of HSS drill bits and ordered some new allen head bolts to replace...

1. How much is that Bosch "Starter Relay Kit" ? If I ever have a weak key switch, I'd make my own "Starter Relay Kit" with a relay. Real easy to do with some wiring.

2. Penetrating oil won't work, just take a look at Army's pic of the 3 ruined screws and where the threads are. They are loctited. The trick is to heat the loctite to 500F to soften it then remove phillips with ease. Again, look at the pic to see where to apply the heat and don't get it too much above 500F since there are magnet wire windings behind the housing that can be damaged if overheated.

Edit: Impact screwdriver don't always work, depends on how tight the loctite is. I have stripped a few of the heads using an impact, before I learned about the heating trick.

Here's a solenoid stud terminal that's spun a lot and broke the plastic it is molded into.

Not the sharpest pic but you can see the copper shorting bar in the hole that would short the 2 terminals together when the solenoid pulls in.

If I push on the "button" in this pic, I can see the copper shorting bar move. The iron core solenoid normally provide this function.
