Does your blower motor turn freely? I've heard these motors causing all kinds of weirdness when they start to go.

yeah i checked for debris in it and i also have a brand new motor in just two months ago... my fuse 11 seems to be running hot and has scorched the metal a little bit. i might do that bypass trick... i had 12.7 volts with AC on and when i turn off and remove fuse i get 13.47 volts.

can my idle speed effect the voltage by alot...

i noticed with my AC on and im reversing cold in the morning my motor will die under strain but if my rpms are are like 100 rpm higher it is fine. can this effect my charging system this drastic?

Hmmm...

Battery voltage under no load is dependent upon the health of the battery and should be nearly ideal voltage approx. 12.6VDC.

So... you are saying you get 12.7VDC across the battery with AC on?
That you get 13.47VDC across the battery with the AC off and fuse out?

If so, seems you may have isolated the system that is putting undue load on your alternator. If the car works fine without the AC system then you need to diagnose the AC electrical system. The fan, even though you say your fan is new, is a prime suspect.

Your idle speed will have an effect on the spindle speed of the alternator. As the RPM's drop, power generation potential will be less. Your voltage regulator adjusts the energizing current to the alternator so as to produce the proper output voltage.

I think your idle RPM should be somewhere in the 700-800RPM range with no load on engine. If your RPM is way too low, the engine may die.

My experience with the 65 amp alternator is that it does not charge at idle. It will charge only above 1500 rpm or so. With ac on at idle it will definitely not charge the battery.

I've got a 93 300D in that draws 5.0 amps when turned off. Somebody has kinda rigged the electric fans to stay on whenever the key is turned on. I can disconnect these fans and the amp draw drops down to 2.7. I'll be getting into it here over the next few days.
