I found this stuff called Q-bond, it works. I used it to patch an upper hose connection back together and it worked great.

there were three HP ratings on the OM616...

1) Not much power
2) Even less power

Anyone that thinks a 240D is slow drives too fast.

Can you get this stuff in Autozone or Advanced Auto or a hardware store?

$5 Fix

Using the Larry Bible fix with a metal tubeless tire valve. Drill out 5/8" hole, fish it through with a coat hanfer, rubber gasket inside and outside of the connection, screwed in tight, et voila, good to go, saving $200 on the Nissens replacement! Thanks to everyone for your input.

Glad it worked for you Edge. A couple of bucks sure beats the hell out of $200 or so. Any time I work on the pass side the first thing i do is undo that line and tuck it out of the way.

Lb's fix was on another site. It was an explanation without pictures and lasted forever. Props to qwerty also. It's an easy fix and I think it's definitive for this problem, better than messing and worrying with JB Weld.

if I came up with that repair, I'd want a link to my original work in a DIY or something.

yes, obviously anyone can follow the pics shown in post 20, but I like an original link, not just a mention of the source when using someone's idea...

wow... apparently I have seen a similar repair done... 5ish years ago...
although the tire valve is a simpler method than a lathe...

Been there, done that!

What you need to find is a metal valve stem that uses rubber washers on each side of the rim and then a nut that threads all the way down on the valve stem to tighten up the washers.

Drain enough coolant so that you can remove the upper radiator hose. Run a long piece of a high tech tool called "baling wire" (for city people, coat hanger wire serves as a suitable substitute) through the hole from the passenger side of the car over to where you can grip the end of the wire at the upper radiator hose connection. Pull the wire through.

With the inner rubber washer in place on the valve stem, put it valve core end first onto the wire and bend the wire in a Z bend behind it so that it won't come off. Then pull the wire and valve stem through the hole. Put the rubber washer over the wire and down onto the valve stem, then the metal washer, then the nut. Pull on the wire while you thread the nut all the way down and tighten it. BTW, in case it's not obvious, you needed to take out the valve core first.

Then put your rubber hose in place and tighten the clamp. Works great.

Hmm... maybe I should have read the whole thread before bothering to write it again here.

BTW, I'm quite sure I wrote this previously on this site as well. Buried deep in the bowels of the journals.
