This is the vac pump I use:
http://www.harborfreight.com/25-cfm-vacuum-pump-98076.html

It pulls about 28" hg...should be enough to do the job right? I just want to cover all my bases and make sure I am not overlooking anything.

Definitely, 20 in/Hg would be enough...

This winter I will back convert to R12, but I am afraid unless I try to address this issue now, I may simply end up having high pressures with R12 too...I have a new 10pa15 compressor and evaporator, mineral oil and 3 cans of virgin R12 ready in the garage.

Parts replaced:

Expansion valve
Drier
Condenser
Condenser to drier hose

Aux fan WORKS and is on all the time with these pressures. NOT overcharged. In fact, undercharged. Vacuumed down to 28" hg each time and blew air out in lines before charging too.

Ambient: 110F
Refridgerant: 18oz R134a
Low side: 55psi
High side: 380psi

From my readings, at 110F ambient, I should be around 50 low and 320 high. I am undercharged. FSM says roughly 80% of R12 amount which would be 800grams or 28oz. I only have 18oz in the system.

Any ideas where to start on this?
You did not post how much oil is in the system.

I frequently see pressures like this while under charged with refrigerant, from excess oil.

If that is the cause, the only solution is:
* Remove the compressor and drain it
* Flush the evaporator
* Flush the condensor
* Flush the lines
* Replace the reciever dryer again

Reassemble the system, add oil and charge with refrigerant.

I have a feeling you are right...its the only thing that I can believe could be happening.

Is there a better way to flush than what I have used in the past?

I would also include pumping down and filling with nitrogen to pressure test. Nitrogen also removes trace moisture from the system. I did this 3x.

When I flushed my w126, I used acetone from home depot. Just be carefull with it as it eats paint.

Keep in mind that the ac system on the w124 is working perfectly, it is still just ok...

I use at least one quart per vehicle. DANGER: all flushing must be done OUTSIDE (never in a building) !!!
Mineral Spirits as A/C Flush?

Well spent the last 4 hours flushing the entire system. Removed compressor...very little oil came out at all...

Everything back in still same issue. 20ml comp, 40ml evap, 20ml hoses 40ml evap 20ml condenser

Guess its down to either the manifold hose, or the evaporator as the issue...

I did see however, that my initial 55psi / 380psi is in reality 45psi/380psi when I move to 1500rpm. Low side is ok, high side is still high.

Is there any diagnosing I can do before giving up and handing it over to a professional to figure out why its so high?
Any tests, temperature readings anywhere on the lines etc?? I'm just utterly lost after verifiying there is no excess oil in the system.

What kind of condenser are you using? Original or replacement? PF condenser?

That pump should get lower than 28"Hg you may have air or moisture in the system remove the 134 and fill to 150psi for 4 hours. Verify it holds.

Fill with (?) to 150psi?

No leaks in the system...I've never lost any refrigerant in the 7 years I have had the car.

It is currently about 150psi static when the car is off.

EDIT: Just thinking about it -- could it be possible that my gauges are bad or have a problem are either not pulling vacuum out of the system correctly or letting air back in?
I mean I have used the same set over the years with the same issue. I did however use them on the CLK320, BUT I did not charge through them or evac the system. Only verified pressures and then charged on the low side with a separate hose.

Excess air in the system will cause high pressures and poor performance. I have to wonder if your service port connections are flowing in both directions....You may be pulling a vacuum on the lines but not the system....

You seem to be winning the lottery on oddball A/C problems lately. Just sayin...
