OM617 Swap into an FJ80

Hey Gang,

I have this build thread where the FJ80 guys hang out (ih8mud forum), but with my power-plant of choice I spend nearly as much time over here, so I figured I would contribute to the fun!

Hopefully you guys can use some of my experience, because these threads have certainly helped me on this adventure!

I also have installed a 110a Bosch alt. out of a SAAB 9000 ($25), and it bolts right in. You need to install new electrical connectors on the alternator, but pretty strait-forward.

(I also can highly recommend Greazzer and his wonderously smooth Monark nozzles; I have my old set of stock nozzles here if anyone needs them to send in as cores (Price of Shipping). Just pass 'em on, it makes for less down-time.)


I have about 4.5k on the swap so far, and lots of little hiccups, but nothing major.


30-50% increase in fuel efficiency (11.9mpg->16-18mpg @ 72mph); no real power gain.

(It's almost like a comfy uni-mog sedan with no portal axles, or an workin' man's Geland.)

Right around 16-18 mpg if I am doing ~72 mph, a little better at 55-60mph.

I am still working out some kinks; I would love to see 20mpg as that was my initial build minimum threshold. I have been trying to get everything back to baseline before turning up fuel and air.

Next projects will be the electric vacuum pump, fj80 Air filter to OM617, and cleaning up the electrics. (And lots of other non-engine stuff!)

Are those monster tires by any chance? I get 21mpg with my 2.5L gas truck, keeping up with traffic. I would expect you to get at least 20 with that beast.

That's about what I was expecting too; I am running 31" tires, which are maybe .5" larger than stock, but wider.
(Of course it got ~12mpg with AWD and the 4.0 gasser in it!)

I also suspect I have an air leak into the fuel line, as even when I totally bled the system and prefilter, the prefilter shows 1/2 air after a drive. The fuel system had to be rerouted from an Aux tank (adapted from a 4runner tank).

I just have a tacked in exhaust at the moment, what do you guys suggest for a diameter? By looking over the net a lot of folks seem to have 3"; is this appropriate?

No benefit to going bigger than what comes off the manifold...which might be 2.25 or so.
