Blech
After being up all bloody night, I said screw it. If it aint broke, don't fix it. I seems like the relay in the W115 cars can only provide enough current to power three plugs. After that, nothing. All the new plugs work, but they just don't get enough current to turn on reliably. I put in the old loop plugs, and it works fine. Screw it. They seemed to be operating ok, but very flaky..not consistent. I'd rather have a long wait and a start than no start at all. Thanks for your help guys.

Glow Plugs....
I do not know what comes with the DG kit but I used a big truck starter relay that can hold a constant current of 100 amps ....I thought the kits came with a new relay.....
I have a big fused wire from the battery feeding it, and a push button to energize the relay..... I also put some fuses in for safety....this will work on the 115 or the 123 or any older diesel..... I always go with bigger wire and components to avoid resistive heating problems....that is why I use a seperate wire for each glow plug... With low voltage DC current bigger is better..... It is aggravating to run into this trouble after spending the bucks.... I do not know what the kit is comprised of.... The plugs only cost about 14 bucks each and the wire is maybe 5 dollars..... If a new relay does not come with the kit...the extra 40 dollars could be used to buy one heck of a relay...

I didn't do anything to the relay on my 77 300d. Just replaced the plugs, removed the ground, hooked the first plug to the wire that attached to the old plugs and used the new jumper wires to go from plug to plug. It's worked fine for 2 or 3 years now, although the light is timed to the series plugs and not the parallel plugs so they stay on longer than necessary in order to start it.

Glow plugs
Yes ..I think that is the problem...My old relay for the series plugs could not hold the new current levels so I went with the new relay for the extra current capacity....You could buy a couple of those old Ford type fender-mount starter relays for a few bucks each at any parts store and use them instead...2 plugs for each relay...2 relays distributes the load a bit..
Just use an automotive momentary push button switch to energise them both for about 10 seconds and it will start right up....The difference on my 300D was amazing.... Plus you can hold the switch in for a bit if you want to glow extra after starting to help the warm up.....Total manual control....great.... I am thinking of doing this to my 240D just for the extra control.... Since you already have the plugs...you just need the relays and push button switch...about 20 bucks or so... I know those slow start problems are terrible....they really tested my internal rage levels....
