I'd run a tap in there before doing anything else.

Agreed. Try to get some engagement on the good threads so you are not cutting completely new threads in the back half.

right. i was hoping maybe someone knew the size of the bolts off the top of their head. i'll just have to measure it, i guess, but a second opinion / confirmation would be great.

i took a bolt to o'reilly's and they were able to size it and sell me the appropriate tap. i just successfully tapped the problematic boltholes, and now i am going to loctite the bolts and get the pulley and vibration plate in place. going to let things set / settle overnight before i try to throw on belts or anything (though with the holiday coming up, i doubt i'll get to anything til wednesday evening).

thank you again for the help everyone. i think my lack of confidence has been pretty evident in this thread, so any help is very, very appreciated. i'm sure i'll make some more updates as i re-assemble things.

i believe it was M8. to be honest, i didn't even catch it as the associate at the store checked the bolt size, grabbed the tap i needed, and rang me up at the register. i didn't think to check when i got home because i went straight to work on it.

right now i'm working on the belts. i'm having no luck getting the a/c compressor to move at all. i'm sure i can make the necessary headway if i keep at it, but i'm really thinking about just skipping the compressor belt and focusing on the other belts. my a/c hasn't worked since i bought the car, and with it being 20 degrees outside, i won't be needing it any time soon anyway.

any risks / drawbacks of leaving the a/c compressor belt off?

That frozen AC compressor is likely the cause of the your pulley failure.

oh, i didn't explain myself very well: the pulley on the compressor moves just fine. i'm just having trouble moving the housing after loosening the bolts. given the current temperature, lack of light, and tight timeframe i have, i'm looking to do anything i can to speed up this process without hurting anything.

i had to stop for the night. it is unfortunately just too cold and dark to move forward right now (that and i am exhausted and frustrated).

the only success i had tonight was getting the power steering loose enough to accept a belt (i took it off after testing since i'll need to start with the alternator belts).

currently i'm stuck with the alternator as i cannot access the bolts to loosen its mount. i'm hoping to have better luck in the light tomorrow after work, but i could really use some advice and guidance here. is it possible to loosen the tensioner without loosening the alternator's mounting bolts or will i ruin it if i try this (the guide i'm using indicates mounting bolts for each device MUST be loosened before adjusting the tensioner)?

You need to loosen the mounting bolts.

it's best to loosen all three 17mm fasteners from the rear of the alternator first. the alt tensioner bolt is VERY FRAGILE, and the bracket will just bend uselessly if you don't loosen the alt mounts first.

If you haven't already done so, disconnect the battery before you loosen the alternator. Also, I believe that there are different crank pulleys between the vaqrious 617's You stated that the A/C compressor pulley turns freely, does the compressor as well? If a locked compressor with a free spinning pulley is engaged, the crank pulley will experience alot of torque drag at times.

I find it hard to believe that the crank pulley bolts backing out was the cause, unless not properly installed. and it would take a few of them to back out before the pulley would wobble.
