I replaced 5 bosch nozzles about 8 months ago I believe I still have some of them as I seldom throw things out. I will let you know by 11/23 if I found them.
The Italian company Fratelli Bosio is reputed to make high quality high preformance nozzles which the sell (for my 84 300D) for around $37 each. They might be the better ones to copy.
Have you ever considered developing another heat treatment proceedure for the Bosch India nozzles using a vacuum or inert gas electric heat treating furnace. This would be much cheaper on the pocket book and might yield the results you want with out having to fabricate the whole nozzle (I don't think that the pintal would survive heat treating again).

I was told I the trade school that the what would later be the RoosaMaster (Stanadyne) fuel injection pump was designed and built by Mr. Roosa on an Atlas lathe in his basement. This is the type of fuel injection pump used on most GM diesel pickups and HumVs and the CAV rotary pumps on Ford tractors, Perkins engines and others.
