I had this issue once on a alternator change... I swapped in an unknown adjustment bracket, and it looked odd to me... the support for the adjustment bolt was bent out and it made contact with the fins of the alt. look at the adjustment bracket and verify nothing is contacting the cooling fins!
and yeah, if you hit the fins with a hammer,you could have easily bent one to where it hit the housing of the alt...
