You may have already looked at this but it sounds like an O-Ring is binding or getting too tight to let the cap go that last .25".
You might try putting some clean oil on the o-rings then re-assembling.
Your description of earlier oil changes is the way mine have gone together previously. I no longer change mine when hot; just let them drain longer.
