George,

Actually the exhaust port was the easy part to plug up. I used plain old sheet metal (0.5mm thick), cut a 42mm round disc, notched it along the edge to let it form over the beveled edge, applied red RTV and clamped it on. The intake plate is more of a PITA to make, at least if you want one that looks nice. If you don't care about looks, any 1/4-inch thick plate will work, but use a thin film of RTV or Hylomar on each side of a new gasket. This should work on all OM617.95x engines as well as all 601/602/603.

How effective is cutting off the EGR function by blocking off it's vacuum hose with a BB? I have read where others have done this.

Hi ezr!

Good question ... I have heard there is some leakage if the valve doesn't close fully, but don't really know much more than that ...

Would be nice to get a clear answer if anyone has investigated!

If your EGR valve is working perfectly, a BB in the hose will disable it. If the valve seat isn't perfect, it will leak a little and then a blockoff plate is required - you can just use a piece of sheet metal in place of the gasket, with some sealer on it, and leave the EGR in place (you don't HAVE to remove it).

However, on older cars the valve assembly starts to seep oil or exhaust vapor out the body, which makes a mess - even with the hose plugged. That is why I wanted to remove it completely, as it was starting to make my otherwise clean engine compartment oily & messy again! If yours is clean, you can probably just use the BB trick.

I think you should be careful about publishing pollution control modifications on the internet. The EPA might come knocking on your door with a huge hammer.

Oh, that is on my race car. Off road use only of course. Plus it saved me a few precious ounces of weight off the front end!
