Ahg, cheeseheads...

So after an exhausting night wrestling with the shifter (i took it apart and put it back together with no diagram, took three hours alone) Got that all worked out, bled the clutch and cleaned the fuel level sender. I get under the car to fill the tranny with oil, put my 17mm hex into the bolt make sure everything is good and start to tug and the bolt rounds easily .So i try again, same thing now the bolt is completely rounded, so i try to heat it up and pound it out No good, wont come out now its thuroughly scrwed and i hope that there is enough oil in the tranny to keep me going for awhile, until i have enough time to drop the transmission and take that stupid plug out.

The last tranny plug I had to "unstick" I ended up using a chisel & hammer to get it out. I set the edge of the chisel perpendicular to the head of the plug, and gave it a few good smacks to start a good deep groove in the side of the head of the plug. Then set the chisel in the new groove and angled it to where the tapping force of the hammer was driving the chisel in the direction of unscrewing the plug. It didn't take too many good hard taps with the hammer to get it to break loose. I think it was mainly the "shock" of the hammer impacts that broke it loose.

Just a thought...

And BTW, it was an aluminum plug, and an aluminum tranny housing - but it was a manual tranny that didn't have a removeable pan. It destroyed the plug of course, but once the head was rounded, I didn't give a rip about that - it had to be replaced anyway.

I actually did this.. and it still didnt come out. The bolt is so tightly wedged into the housing that the chisle removed metal instead of turning the bolt!

Im going to try heating the housing up man this is a nightmare...

Hard to get even a sideshaft drill in there, the tranny is right next to the firewall.

I've filled a few trannies w/ oil from the shifter hole (pickup trucks) in the past. I dont think that will work for you though.

does it leak??

Might just have to drop the trans. not that bad with a 4 speed manual. then it would be easier to work on.

there were three HP ratings on the OM616...

1) Not much power
2) Even less power
3) Not nearly enough power!! 240D w/auto

Anyone that thinks a 240D is slow drives too fast.

Yeah it leaks a little bit of oil, its not bad but thats why i wanted to check it because my gears have been crunchy lately.
