Does this swap (240D controls to 300D) require the A/C system be evacuated? In other words, can you do the swap leaving the freon in the A/C system? Rick

Nope.
Not the way I did it, at least. I changed out the entire heater box assembly, which includes the evaporator. Thus, the high-pressure hoses attaching TO the evaporator had to be removed (and thrown into the metal recycling bin!).

so the heater box assemblies are not the same? I would have though them to be the same, just one was connected to the servo crap and the other one directly to the dash under human control.
I want to do the same for the W116, but good luck finding a donor with manual AC!!!

The basic shape and design of the evap boxes are the same. But the control attachment setup is different. The 240D has a U shaped plastic unit attached with pop rivets to the evap box to hold the AC control switches. The 300TD/D has no such unit attached to the evap box. The switches are held by the wood trim attachment panel. also behind the control panel in the 300D are the vacuum element control valves, this has to be removed/reconfigured.
Cables are attached to various flaps on the 240D vs vacuum elements on the 300TD. For the 240D the Fresh air is an element, That is the only element in the AC system. The 300TD/D has an element for the Fresh air, defrost,center vent,floor flaps. Dave

If your just changing the heater core, evacuating the AC system is not necessary. The evap/heater box will separate in the car at the heater box section. So the heater core can be swaped out. There are clips around the heater box that you can get to with the dash and center consol out so you can swap the core. there are 8 clips as far as I can remember. Dave
