Talking Get this, appears brake booster shrunk.

Well I finally fixed my dragging brake problem after 6 years, replacing my calipers, pads, flex lines, and master cylinder to no avail. The tip came when I was reassembling after new front pads and tried to bleed my front brakes and no fluid would come out. I took the master cylinder off of the booster and then the fluid started to flow. I put it back on, no fluid flow. I cut a gasket to space it out, no more brake dragging problems.

As far as I can tell, 22 years and 350+ thousand miles has caused the brake booster to shrink a little. This has pushed the plunger too far into the MS upon re-installation. Weird I know, but I have gone through everything else and I can make the problem come and go by removing the spacer. All other wear parts should give in to the spring tension and cause the reverse effect so I don't think it is any other wear. So if you have a seemingly inexplicable brake dragging issue, here's one more thing to check.

Congrats on finding a solution to your problem! You may also want to consider these possibilities as well: the rubber diaphragm inside the brake booster as aged allowing it to stretch a bit and push the plunger activating the master cylinder (your spacer is off-setting the stretch of the diaphragm). Or, your vacuum pump is creating too much vacuum possibly causing the brake booster diaphragm to activate the master cylinder - there are specs. to adj. the distance the vacuum pump's diaphragm moves, the more movement the greater the vacuum created. Also, some vehicles have adj. on the brake pedal linkage to booster connection and this may not be adj. correctly - if there is an adj., I have not stuck my head under my dash to see if this is the case, but may be worth a look.

However, I applaud your finding this problem that many would not and your low cost way to fix it since a new booster costs about $240 aftermarket and a lot more from MB!!
