Use penetrating oil a few days in advance, then warm engine immediately before attempting to remove. You can run it with the IM off; will smell a bit but be OK. GO SLOW.

That little 5 mm allen bolt that holds the intercooler pipe to the EGR valve was a BA$TARD. Spent an hour on that.
Have the IM off though. The moment of truth....

Ha, you spoke too soon. I managed to bust #4 off. Numbers 1, 2 & 3 came out slick & easy. #4 was a bit stiff, but not nearly as much as #5 & #6. They all moved though, and I worked them slowly back & forth using penetrating oil. Leaning on the side of caution, I never went over 35 ft/lbs. I figured if I could keep them wiggling at that torque, I'd be all set. I took turns on those 3, giving each one a couple back & forths, then to the next one. I was working on other things, so I'd just do it every 5-10 minutes so the metal wouldn't get hot. Of those 3, #4 was the one that was moving best. Then, it just busted off at 30 ftlbs. And it busted off at the head, leaving the shouldres still threaded in. Ba$tard. Anyway, I've drilled out the threaded portion of the GP, and unwound the steel threads from the aluminum head. Threads still look OK. Now I need to drill & tap the GP body, and pull it out. I can now see that they had previous trouble with that GP. The "nub" around the hole is a little beat up, and the threads are not quite "right" at the top. Looks like someone had crossthreaded one and then gone back to fix the threads. I don't know how you could crossthread one though. Anyway, I have to find that thread where the guys shows how to make a puller. Fun stuff.

I vaguely recall a thread stating a particular brand of GP was beefier, I was thinking it was Beru, or was it the Bosch.
notfarnow - if you can give us the brand we may be further along diagnosing how others should proceed. And sorry.

Thanks for the replies and support guys.
I was pretty much in shock when that one broke off, I wasn't even at 35 ft lbs. The only theory I have is that the threads were messed up (see previous post) and they may have ham-fisted it in there last time, weakening the "neck" of the GP. The one that broke was a Beru with the mercedes benz logo on it. According to the records that came with the car, they were changed at the dealership by the PO 2 years ago. I guess the good news is that it's a pretty easy one to get at for drilling and tapping. I think I'll make it OK. As a cranky old buddy of mine used to say: Gotta be an optimist, especially when the whole damn world is against you!
