Thanks for the suggestions, I promise to seriously reconsider the evaporator.
Definitely invest in a mity vac :-) and definitely rebuild those pods if you intend on keeping this car long term. its not a big deal right now to get to them, compared to really tough. at least replace the center vent pod - you cant get to that one easily with the dash in.

Odd that it is glued.
(talking about the window 'gasket' i.e. squeegie rubber that presses against the door window panes)

Of course the door surround gasket (door seal) is glued onto the door frame.

I was talking about the surround gasket. That's the one that must come off to get the trim pieces around the windows off. The dew wiper (squeegie) clips to the trim piece and they both pop off pretty easy.

Heater core. Without a doubt. New not used.

I got the parts car for the same $$ I'll pay for the heater core. It runs, but poorly, and is badly rusted but the interior is what I needed.

Questions:

1. What else should I consider replacing while the dash and heater box is out?
2. Anyone have experience with or have any suggestions for fixing or replacing the material that is cracking and coming off of the firewall (presumably a sound/heat insulation)?

I'll try to keep documenting the project as is progresses. Sorry if this is posted in the wrong spot, I almost put it in interior and detailing.

Thanks for the help.

Got the new heater core today. I took the rest of the box apart and got the evaporator out. I will have it cleaned and pressure tested tomorrow.

Anyone know where I can get new window gaskets for the doors, the one that the edge of the glass fits into when rolled up? I will replace these too if I can find them.

Wow. Over a year ago that I posted to this. Just after I got the evap core tested (tested ok), work went wild and I had to shelve this project. After that I realized I was in over my head to try and paint this thing myself. Fortunately, a friend bailed me out. I expect this will be another year before I get the car on the road. I will update as often as I can. The car is now painted and I'm just starting to put it back together.

The car was moved to another shop where there was more room to work. Here are some pics of the painting day. We shot color in the jambs before hanging the doors. Also shown is the sealer coat, the color coat and the clear coat. The clear coat pic was taken after the 1200 wet sand and cut/buff.

Car comes home

Here are a couple pictures of the day the car came home. It was almost as exciting as.... come to think of it, I didn't take pictures when my kids came home from the hospital. My wife probably did though. That's my '69 firebird in the background. It's next, but not until I have a shop.

This is the first of the re-assembly. Probably to the tail or the sunroof next. I suspect this is really going to slow down when its time to start assembling the doors. My biggest concerns right now are... 1) getting the dash in and everything working properly. 2) getting the headliner in correctly. I'll probably take it to a shop for that.

Wow what a nice job.

My car is in similar disarray - I hope we can both remember where everything goes back together!

I agree. Excellent work so far! These little projects always take longer, and involve far more than we ever expect in the beginning, eh?

I have to admit that my '77 300D is in a similar state of disassembly, and parts are scattered from one end of my shop to the other. Luckily, I have excellent memory, and can usually pull up a mental snapshot of how everything goes together, even years after taking something apart. I'm sure a few things will stump me, though.

Hey, maybe there should be a club for those of us that only have disassembled Mercs.

My memory isn't always too hot so I have filled my hard drive up with many many digital photographs to try and remember where it all fits (they come in handy for making threads / helping out with posts too).

Even so despite ???GB of hi-res photographs I've suffered from Murphy's Law on several occasions - no photo - no idea!

My fall back is the parts car. I have organized parts and fasteners in such a way that I think I can get it back together. If not, I'll pull the parts car apart enough to see. The only place I expect to be challenging is the dash. All those wires and heater controls need to work right when it's done. The headliner is also on my worry list, even if a shop does it.
